
The pace has quickened here at Tinfiny Ranch. Lots of new parts from Z1 Enterprises arrived and lots of new ground was covered on Zed’s resurrection. We are going to ride like the wind soon. In Part 17 the ignition switch was giving me trouble but that’s been resolved with all new locks from Z1E. I had to dismantle the headlight area to replace the ignition and the under-seat area to install the new seat lock. The fork lock was easy. I should have gone with new parts in the first place. Ah well, if I didn’t do stupid things no one would understand me.

The luggage rack I bought from ebay fit Zed only in the broadest sense of the word. It was made to connect to the original grab bar on this tab but I don’t have the grab bar. That’s ok because it sat way too far back on the bike for me. Like 6 inches past the taillight. I lopped that tab off and shortened the rack where it mounts to the top shock bolt.

Without the tab or grab rail there was nothing to hold the rack from flopping down onto the rear fender. Using a New Mexico hammer-and-14mm deep socket-roll forming machine I knocked up two brackets that fit into the old grab rail mounting holes. I made a 1-inch spacer out of some solid steel round stock that had lain in Tinfiny’s driveway for several years.

The rack looks much better tucked in tight but cantilevered as it is, I’m not sure the tubing will be strong enough to hold much gear. I may redesign the rack with a long gusset running on the bottom of the tube that will incorporate the mounting tabs for a rearward set of blinker tabs. Moving the blinkers aft will allow me to use those toss-over, Pony Express style saddlebags.

Zed’s lower, right-side engine mount was missing and I’m getting tired of buying parts for this bike so I made a paper template and cut a chunk out of an old motorhome bumper that had also laid in Tinfiny’s driveway for years. I hate to disturb the junk buried around Tinfiny because it stabilizes the soil. You never know which part you pull out of the ground will cause a landslide. It’s like living atop a Jenga stack.

The mount is not as nice as a stock mount but it’s way on the bottom. No one will ever know.

I also bought a new seat! Replacement foam and a new seat cover added up to nearly the same as a whole new seat so I bit the bullet. It tasted like brass with a hint of lead. The seat came complete with brackets, rubber supports and seat latch. It was missing only the pivot pins that hold the seat on. Using my New Mexico hand-lathe, I spun down a ¼-20 stainless bolt to fit through the frame brackets. A hole for a cotter pin & washer keeps the seat pins from falling out.

Besides rebuilding the caliper and master cylinder in a previous Zed installment I replaced the rubber hoses and the missing hose support down by the fender. I also had to replace the solid pipe from the caliper to the lower brake hose.

Bleeding the brakes was fairly straightforward. So far nothing has leaked out of the rebuilt parts. The lever feels a bit mushy; I’ll let it sit a bit to let the air bubbles coalesce then try a little more bleeding.

I rigged the bike with a spare battery and tested all the electrical circuits. Amazingly, everything works. The alternator works a little too well putting out 17 volts to the battery! Not to worry, another $100 has a new Z1 Enterprises regulator/rectifier on the way. The new unit is not an exact replacement. The regulator/rectifier is all in one finned casting unlike the stock Kawasaki set up where the two functions are separate parts.

The last time I ran Zed way back in Zed’s Not Dead 10 it ran and idled great. Now the bike is popping and won’t run off choke. The poor quality of gas sold today turned dark red in a very short time so I have removed the float bowls and will blast the carbs with aerosol carb cleaner. Hopefully this will get the bike running normally as I don’t want to take those damn carbs apart again.

Zed’s forward progress has come to a temporary halt. Not due to any complications on the Kawasaki’s part, although the project has exceeded my initial estimate by double and I’m not done yet. No, Pitiful Man has to strike a balance between work and play. He must strive to appease the gods and their fickle ways while angering none. It’s a fine line we walk and sometimes we have to dance atop a vibrating string.
Those faithful Zed’s Not Dead readers that have not deserted me will recall Part One where I describe Zed’s crooked path back and home. After we bought Tinfiny Ranch I discovered a trove of paperwork from Zed’s previous owner. Several motorcycle magazines from the era featuring Zed were in a box along with a possible explanation for the Zed’s wiring issues described elsewhere in this series.
This letter dated August 3rd 1994 from Ken Rogers representing Dyna III ignitions (I’m guessing not the singer) explains to the previous owner how they have thoroughly tested the electronic ignition he sent back and have proclaimed it fit as a fiddle. Zed’s burned-up wiring harness may have been due to a faulty Dyna ignition installation. This would also account for the wiring to the coils being cut as those short bits were spliced into the Dyna module. I never found any of the Dyna stuff in my initial clean up but I haven’t gone through all the old guy’s junk.
Along with the Dyna stuff there was a lot of Yoshimura brochures and price lists. After seeing the damage to the wiring harness on Zed I’m torn between hoping my bike has some nice performance parts installed and fearing that my bike has some nice performance parts installed. I should be able to measure the cams to see if they have additional lift but I’m not sure how to check displacement without winning an AMA national road race. I suspect the Yoshi stuff was bench dreaming because the bike runs too well to be hot rodded.
Finally here’s a nice photo from Dale-Starr of David Aldana winning the Daytona superbike race with a half-lap lead over the guy in second place. Apparently this caused protests that required Aldana’s bike to be disassembled twice! The bike was found legal and Aldana’s win stood. I met Aldana at Barberville one year. I was so excited to meet him I started doing the “We’re not worthy!” Wayne’s World bowing thing and Aldena told me to knock it off.
The positive battery cable was swollen like a snake swallowing a pack rat. I cut the jacket away to reveal a green, copper powder. This is never a good sign and even though the cable will still read ok on an ohmmeter, under high current the flow of electricity will be restricted.
I de-soldered the original battery lugs and re-crimped and soldered a new 6-gauge positive lead. The original battery terminals are shaped to lay flat alongside the battery and you won’t find anything to match them at your local Home Depot. The terminals are solid copper so they clean up and take solder nicely. I also added a new 30-amp, inline fuse holder to replace the melted original.
This 3-way connection is the heart of Zed’s power supply. One lead is to the 20-amp fuse from the battery positive. One lead is charging current from the rectifier and the last lead supplies power to everything on the motorcycle (except the starter). This connection takes a beating and Zed’s was discolored, and overheating had taken the spring out of the female bullet connectors.
I decided to go off-script here because the three-way connection is one of the few bad design choices Kawasaki made on the Z1. Instead I used 3 soldered ring terminals and bolted the connection together. Then I insulated the connection with electrical tape and thick red heat shrink tubing (not shrunk).
With the new fuse holder, jumper harness, battery cable, grounds to the block, blinker relay, brake light switch and tail harness everything under the right-side cover is complete. It’s not the prettiest wiring and may not faithfully follow original Kawasaki wiring practices but it should work and hopefully not melt down.
Hardcore Zed’s Not Dead fans will recall the hokey swing arm zerk fitting that was gnawing into my Zen. The main issue is the swing arm is metric thread and I’m too lazy to find a stock metric grease fitting. I pulled the offending fitting and cut the entire top off of the thing then drilled and tapped the part that fits into the swing arm for a ¼-28 zerk fitting.
The new set up is much cleaner looking and even though no one will ever see it I’ll sleep better at night knowing it’s there. Oooooommmmmm…
The left handlebar switch cluster was a cluster. The blinker switch was stuck and no amount of WD40 would free the lever so I dismantled the switch and cleaned all the tiny, rusted parts.
The switch now moves in all the right places. It remains to be seen if it actually directs the electrons where they are supposed to go. The last major electrical challenge on Zed is the instruments and the connections inside the headlight shell. I’ll tackle those in Zed 15.
My idealized, simple douche with carb spray has turned into a complete tear down of the 4-carb bank. I haven’t counted but there must be well over 100 parts between the set. Cleaning the white, calcareous deposit liberally coating the inside of the float chamber has kept me occupied and humble.
Parts for Zed have begun to trickle into Tinfiny Ranch’s high altitude motorcycle shop. I scored four new intake rubbers for $50 off of Ebay, which seemed like a good deal to me. Not such a good Ebay deal was the ignition advancer bolt and grooved washer. I paid $19 and later found the two parts on Z1 Enterprises for $13.
Z1 Enterprises has a lot of Kawasaki Z1 parts for not unreasonable prices. I bought a complete new wiring harness for $139. The harness comes with the main wiring loom, the gauge cluster loom, the rear tail light/blinker loom and the loom underneath the battery box that the regulator, stator, main harness and some other junk I can’t remember plug into.
I’m into Zed’s resurrection for about $240 so far. I’ll be going back to carb cleaning now. The things are a mess and every time they dry out a new, white-powder film appears. I’m using mild solvents so far but I may have to step up my game to get the carbs spic and span. You know the routine; Part 4 to follow.
